Humidifier Tank Weld Line Integrity FAQ
Data: ASTM International maintains test methods and specifications covering plastics, joints and the mechanical and pressure testing of assembled parts.
Judgment: Define leak rate, test pressure and conditioning in the purchase order, because a joint that passes a visual check can still fail under a filled tank over a season.
Data: UL Solutions evaluates appliances against published safety and performance requirements, with water-containing products assessed in a defined construction and configuration.
Judgment: Any change to tank material, wall thickness or joint process should return the assembly to qualification, because safety evidence follows the tested construction.
Data: ISO publishes international standards and conformity guidance that manufacturers and buyers use as a common reference across supply chains.
Judgment: Keep a written test record per tank tool, because a weld setting recorded only in memory disappears with the operator who set it.

Why do humidifier tank weld lines leak?
Most leaks trace to one of four causes: incomplete fusion from low weld energy or short dwell, contamination such as mould release or moisture on the mating surface, dimensional variation that leaves a gap wider than the process can bridge, or stress from a tank that is over-tightened or over-filled in service. Ultrasonic and hot-plate welds also fail when the joint is designed with too little land to absorb the energy. The leak is a symptom, so the useful response is to record which of the four the failure maps to rather than to tighten the inspection and hope.
How should tank weld integrity be tested?
Use a pressure or vacuum leak test on the assembled tank, with the test pressure, hold time and allowable leak rate written down. A vacuum decay or pressure decay method is repeatable and quick enough for production sampling, while a filled soak test is better for design validation because it also exposes joint creep over time. Because a filled tank sits under load for months, add a long-duration soak at elevated temperature to catch slow creep that a one-minute decay test misses. Record which method was used at which stage.
What is an acceptable leak rate for a humidifier tank?
There is no universal number, because the acceptable rate depends on tank volume, service life and how visible a leak would be. A practical approach is to set the limit from the failure you can tolerate in service, then work backwards to a production test that catches it with margin. Express the limit as a rate per unit time at a stated pressure and temperature, so the figure means the same thing at both ends of the contract. A limit quoted without pressure, hold time and temperature is not a limit.
Which defects point to a weak weld line?
Visible flash without fusion, a joint line that opens under light manual load, bubbles or voids in the weld bead, and a dry or whitish surface where the material should have melted, all indicate an incomplete weld. Cold flow marks next to the joint point to pressure applied before the material was fully melted. In service, a hairline crack at the joint corner is the usual first sign. Photograph the defect categories and agree them with the supplier, so the same list is used at the supplier line and at receiving inspection.
How do you qualify a tank supplier on weld quality?
Ask for the process control behind the joint: weld energy and dwell settings, tooling maintenance interval, and the inspection method with its frequency. Run a design validation that includes pressure cycling and a hot soak, then a capability study on production samples to check the process holds its window. Keep a golden sample from the qualified run and re-test against it whenever the material, tooling or welder changes. A supplier that can show the setting record is far easier to audit than one that shows only a passing test report.
Does tank material affect weld line strength?
Yes, strongly. Amorphous materials generally weld over a wider process window than semi-crystalline ones, and filled or glass-reinforced grades can lose bond strength at the joint because the filler does not fuse. Moisture content matters too, since some polymers absorb water that turns to steam at the weld interface and creates voids. Two tanks of identical shape can therefore behave differently if the grade or the drying step differs. Write the exact grade and any drying requirement into the specification, and re-qualify if the supplier substitutes.
