An appliance brand in the Nordics shipped a seasonal humidifier line, then watched warranty returns climb in month seven. The membrane still misted, but the unit went silent. Failure analysis pointed at the solder joints between the piezo disc and the driver board, not the ceramic itself. This note covers why those joints fatigue and how to specify a durable interconnect.

Substitution is the quiet risk behind this failure mode. When a supplier changes the disc, the lead wire, or the adhesive to protect margin, the fatigue behavior changes even if the drawing stays untouched. The countermeasure is a locked process record that names the disc, the lead, the alloy, the reflow window, and the strain relief, and that requires a fresh fatigue run for any proposed change. Programs that keep this record tend to see fewer repeat returns over a season, because the same failure cannot quietly reappear under a new part number. Programs that approve paper equivalents tend to revisit the identical field issue a year later on a different model. The record also shortens failure analysis, since the bench baseline and the acceptance cycle count are already defined before the first return arrives. A short one-page process lock is usually enough, provided it travels with the part number and is refreshed whenever the supplier or the material changes.

Why do piezo transducer solder joints fail in field returns?

A piezo disc vibrates at its drive frequency and transfers that motion into the leads. Each cycle strains the solder fillet. At high amplitude the joint works as a fatigue specimen, and cracks grow until resistance rises or the circuit opens. Units that pass a short bench run can still fail after months of daily use.

Board mounting matters as much as the alloy. If the disc is rigidly clamped and the board cannot flex, the leads absorb all the motion. Removing that strain path often extends joint life more than any alloy change.

What solder alloy and reflow profile suit a piezo disc?

Piezo ceramics and their electrodes are heat sensitive, so the profile must be short and controlled. A common approach is a low-temperature, lead-free alloy with a tight peak and short time above liquidus, verified against the disc maker data sheet rather than assumed.

Never reflow a bonded disc through a standard board profile without a trial. Thermal shock can depolarize or crack the ceramic even when the joint looks perfect. Industry practice is to qualify the exact disc, alloy, and profile combination as a locked process.

How do we run a fatigue test in house?

Drive the unit at rated conditions in an accelerated cycle, then interrupt to measure joint resistance and inspect under magnification. Combine thermal cycling with vibration so the joint sees both stressors. Track the first measurable change, not only hard failures.

A practical screen is a small sample of at least ten units run to a defined cycle count, with the worst unit reported. IEC 60730-1 style control reliability thinking is useful because it forces a stated failure mode and a stated criterion.

What should the RFQ spec sheet state?

Name the disc part, the lead material, the alloy, the profile window, and the strain relief method. Add the fatigue cycle count, the resistance limit, and the inspection method. If the supplier proposes a substitute, require a fresh fatigue run rather than a paper equivalence.

Also state the board fixation and the potting, if any. A flexible adhesive or grommet that decouples the lead can be as important as the solder. Cheaper builds usually skip this, which is why the failure shows up in the field and not on the bench.

How does joint design change the warranty conversation?

A documented fatigue screen gives both sides a shared reference when a return is disputed. It shows whether the unit was driven outside rated conditions or whether the build drifted from the locked process. That moves the discussion from opinion to data.

A transducer interconnect should be specified as a system of disc, lead, alloy, profile, and strain relief, with a fatigue cycle count attached, because a joint that survives the line is not the same as a joint that survives the season.
