A brand selling premium aroma humidifiers replaced a peristaltic pump with a low-cost DC diaphragm pump to cut BOM cost. Three months later, a batch of units stalled after running all day in a showroom. The pump had been rated for intermittent use, but the marketing copy promised continuous diffusion. This note explains duty cycle and thermal rating.

The commercial pull toward a cheaper pump is strong, and it is the reason this problem repeats across programs. A lower-cost unit often carries a lower continuous rating, so the saving is real only if the product copy is also adjusted. When the promise stays continuous while the pump drops to intermittent, the gap is paid later in returns and in support labor, which usually costs more than the pump saving. The practical route is to size the pump against the worst internal ambient and then decide, with the marketing owner in the room, whether the run pattern or the copy has to change. Thermal margin is the number to argue about: a pump that stabilizes well below its rating in a new unit still ages, and lubrication and dust both reduce cooling over the service life. A build that runs comfortably inside the rating at year one is far more likely to run comfortably at year three, and the warranty cost curve follows the same shape.

Why does a small DC pump stall after continuous running?

Magnetic and coil losses in a small motor turn into heat. In a sealed enclosure with no airflow, case temperature climbs until insulation or bearing lubrication degrades. A pump rated for short bursts is not the same device when asked to run for hours. The stall is usually thermal, not electrical.

The failure is predictable from the data sheet if you read the right line. Duty cycle and ambient limits define the real envelope, and a 25 C rating does not hold inside a 45 C cabinet next to a driver board.

How is a duty cycle rating defined for a small DC pump?

Duty cycle is the ratio of on time to total cycle time at a stated ambient, with a stated temperature limit such as winding insulation class. Intermittent ratings assume the motor cools between runs. Continuous rating assumes it never does. Always read the ambient the number was taken at.

Industry practice is to de-rate for enclosure. A pump rated continuous at 25 C may only hold intermittent at 50 C. If the product promises continuous diffusion, the pump must be specified continuous at the real internal ambient, not the bench ambient.

How do we test thermal rise in a sealed enclosure?

Run the complete unit, not the bare pump, in the worst orientation and the highest ambient the market will see. Log winding or case temperature over time until it stabilizes. Then run past stabilization to catch slow rise from the driver or nearby heat sources.

Aim for margin, not a pass at the limit. Aging lubrication and dust both reduce cooling over the service life. A pump that stabilizes close to its rating in a new unit has no margin left for year three.

What is the difference between stall torque and rated torque in sourcing?

Rated torque is the continuous, thermally safe load; stall torque is the peak the rotor can hold briefly at locked speed and it is not a working point. Suppliers sometimes quote stall torque in brochures, which misleads buyers into specifying a pump that cannot hold the load continuously.

Specify the load and the back pressure the pump must move, then confirm the operating point sits well inside the continuous region. For fragrance delivery, tube friction and oil viscosity both raise the load, so the pump sees more work than a water-only bench test suggests.

How do we specify pump life in the RFQ?

State the run pattern, the internal ambient, the back pressure, the fluid, and the required hours to a defined performance floor. Add a duty cycle and a temperature limit, and require the supplier to report the test conditions, not only the number.

Continuous diffusion is a thermal promise: if the copy says the unit runs all day, the pump must be rated continuous at the enclosure ambient after thermal stabilization, with margin for aging, or the claim and the component must be changed.
